Sorry to bring it up again, and yes I've searched, without much luck.
Replacing the seals, O rings etc, I have torqued down the heads to 25Nm, and I can still see daylight through the body/head joint. Surely that can't be correct?
I'm sure the seals etc are seated correctly.

From memory the pump heads don't bolt flush, which ensures the seals are taking all the clamping load. I'm pretty sure this is the reason they began to leak, as the gap allows rust to form and jack the heads off the pump body.

You are spot on again, you can tighten down a little bit more, but you can also add a little bead of silicone round each head hopefully stopping the water rust from getting into the joint, poor design really, maybe they should of added a seal gasket.
 
Thanks, that makes me feel a bit better. Another quick question. Is there a way to flush diesel through the pump prior to connecting up to the common rail/injectors?
No matter how meticulous I have been during the rebuild, there must be some ****e in there which I don't want to reach the injectors. I'm aware of the high pressure that the pump runs at which can be dangerous.

The fuel system is self priming, so simply cycling the ignition a few time after the HP pump is fitted will flush out any debris and take back to the tank. Once in the tank, it will be filtered out by the fuel filter before its returned to the HP pump.
