Well some light in the evenings so more preventative maintenance ongoing.for reference its a '91 200 tdi 90".

Did the water pump on Saturday, flushed the system decided I may as well scrap the inter-cooler and radiator as I figured corrosion is probably not an efficient heat exchange surface, the whole water pump replaced, thermostat replaced, all hoses flushed will have a new rad and new inter-cooler while I have it all stripped out, probably ought to do the alternator as well. While I was waiting for delivery of a fan spanner had a clean of the engine bay... then ran out of de greaser :( no surprise

One issue that I've been having (hence work on the cooling system? ) is no heat coming into the cab, don't mean low heat but no heat, heater box could do with removing and the flap sealing and such like but the matrix has been flushed through and seems pretty clean and looks in good order I just can't understand while I get a fairly powerful flow from the blowers it doesn't drag any heat with it,
By passed the matrix with a bit of copper pipe and that certainly gets hot, but the heater matrix doesn't seem to be putting any heat into the cab anyway ill get it all cobbled back together and flush the system through and see whats what - if anyone has any insight then let me know!

Ive read all the posts about cable adjustments and such and my current thoughts are that there must have been a substantial airlock in the system, so if anyone can advise me best protocol for filling an entirely empty coolant system and bleeding the system that would be helpful to be getting on with.

Secondly in my cleaning of the engine bay i have found some wires.. Ive got a brown live with a female bullet type connector which is currently cable tied to some other wires near the washer bottle/ heater unit ( passenger side ) .. any ideas what that's for or where its meant to be plugged?

Again working across the front of the bulkhead in the engine bay i have green brown and black wires with a multi plug on the end coming from the drivers side heading 3/4 of the way across the front of the bulk head in the engine bay to the passenger side.. wondering if anything is meant to be in that?

I also have a white with purple trace, also with a bullet connector ( can remember gender ) coming from the bulk head on the drivers side.. wondering what that's for?

Vehicle had a new chassis with substantial work to the rest proceeding and during, so lots of plugging and unplugging of stuff has gone on ( vehicle performs absolutely spot on except for heater not working )

Interesting - found a lucas wiring code thingy but it wasn't as comprehensive as that list thanks bookmarked that!
 
Heater matrix could be gummed up with mud so while hot water flows through it it doesn’t warm incoming air maybe?
 
The cab heater is a fairly simple affair but relies on all the cables and flaps to be working as they should, they can seize up.
If you remove the air intake you will see feel if it's full of dirt leaves etc. I would remove the whole box and give it a good seeing to when the weather improves using your bypass to stay on the road.
Should be loads of posts on here showing what to do to get the heater running at its best.
 
Well well.
Finally got an early finish and pieced things back together.

New rad and intercooler are good, gave me a good time to repair the cowling attachment which had broke. All sorted now.

Fired her up after all my work, instant thoughts were damn she sounds healthy.

Read a lot on filling the coolant up properly then made it up as I went, method I used was as follows fill the radiator up to the top plus a bit in the funnel, fill the header tank up. Turn the engine on, keep topping up. Attend to the oil leak caused by not attaching theradiator oil feed properly, once you have paniced about this try and see if the coolant still looks okay; no problems there so shove the radiator cap in and screw in the header tank cap.

Anyway it's all working as it should, temperature guage once again gets one dot or two shy of the red on a motorway run; much as it used to when I bought it, I suspect I had false readings due to a bad air lock.
Thought the new rad might help keep it cool but who knows how hot just shy of the red is in Celsius.. got a heat sensor gun somewhere.

Fan is drawing air better with the cowling sorted. Water pump sounds better because bearings aren't not knackered. Bit more responsive with the new intercooler but no better top end I would say.

Heater matrix now working and giving out heat.

In an aid to general tidyness I cleaned off the engine a bit with autoglym engine cleaner which I reckon to be good stuff, sold myself it while buying coolant at Halfords, made a nice job of cleaning things up but it's a tenner a bottle and easy to get carried away with "degreasing" anyway it allowed me to identify a small leak which was another quick easy fix.

Other jobs on my list in no particular order I want to do my injectors as I have some replacement nozzles which are sat in a drawer which I'm sure I parted with £80 odd quid for.
Hand brake - service to make serviceable.
Rear axle - prep my disco replacement one for swap
Passenger door pillar - replace
Replace some soft hoses,
Replace radio antenna with one that works,
Try and get passenger door to seal better.
Vent seals.
Tidy up rear wiring.
 
Well worth replacing the stock temp gauge with a proper durite capillary gauge so you can really see what’s going on with the temps
