I've had the Disco off the road for a few weeks now, as I thought I would do a bit of work on it prior to the MOT. I've done extensive welding on the rear chassis after removing the fuel tank. It would probably have passed the test in its condition, but I was wanting it done proper. I also done all the brakes. New pads, discs & pipes. Also refurbed all the callipers with new pots and seals. Very slight rust starting on inner arches where rear passenger door rubber wears the paint off, so rubbed them both back to bare metal, primed and painted. So far so good, but while under it last night preparing at for new waxoyl treatment, I found a hole in the rear offside body wheel arch. Its hidden behind the plastic trim though, but really ****ed me off finding it. I've ordered up some fibre glass hole filler and some mesh, but getting a bit "Scunnered" with it now. If I didn't love the thing as much, it would be gone.:(

Rear chassis rails were bodged with filler and caked on waxoyl,most repairs on the car involved silicone aswell-think the previous owner had a serious problem with silicone and mastic.Shame really as it came with a folder full of receipts,he obviously took it to a load of idiots to work on.
Hang in there and get it done,to make you feel better I have this to do..
All brake pipes and flexis
Welding to rear chassis
Rear air bags
Couple of bushes
Balljoint repair
4 new tyres
Wheel refurb as they’re just toilet now

I would have called mine "well looked after". I go on a downer when I find these things though, and then start to look forward to the challenge of fixing them. The plus side of the body repair is, most of it will be hidden when I refit the wheel arch trim. I hope !! The realisation I run an almost 18yr old vehicle is setting in. Having said that, I should know better as my 90 is nearly 30yrs old.
 
If it will ease the pain LOL i have some welding to do on my D1 but it wont be wheel arches front or rear

If your talking to me Andy ?? then have a word with your mates to see if they know any 1 that fits house windows :) they are the lads that can get F/B in a foot" width :) mines been done 2 years now & no more rot :) its just other little bits LOL
 
@Magicgrotto The more I think about this the better the idea of using it becomes. Even after doing any wheel arch repairs, Flash band on top of the repair gives it more protection. I will be speaking to the roofers at the work pronto ;) cheers.
 
Hi Col its just like lead flashing :) well its made to look like it , but it has a bitchamin backing so it sticks like sh*t to a blanket when put on with a heat gun & roller :) Dont get me wrong you have to make sure the surface you are going to cover is clean from rust /flaky stuff but you dont need all your old coating off just no muck or dust left on , so if you clean with grinder & wire wheel any coating that gets left behind can stay it will stick to it :)

Thanks, sounds like brilliant stuff. I must get my hands on some so I'm prepared for future problems. My daughter's Honda Jazz has got some rot appearing on the outer sill, might try it on that.

Mmmmmm dont know about that LOL you have to be good to get a nice cosmetic finnish LOL But I do know it seals sun roofs Hahahahahahaha

All this is in the passenger footwell. I intend to repair it by cutting out and welding. Has anyone any idea what’s involved in removing the AC pipes that run along the top of the chassis?

I repaired all that area on my previous td5,be prepared for it to be worse than it looks,took me a weekend to sort.mine didn’t have AC so can’t comment on that.
Already traced the rust back to the passenger seat mount. It's the floor corner at the transmission tunnel that concerns me most. Those AC pipes are a pain. And I still have to check the drivers side.

Don't forget to have the ac degased before undoing the pipes.

If it was working...pulling engine out of my smart for two today AC not worked for ages...not paying an expert to tell me it's got no gas...will pay him to regas...and I'll look at any seals o-rings etc myself ...rear engine to front AC v,small car nightmare to sort pipes everywhere...all for a broken timing chain guide made of plastic...but to be honest it was due a rebuild anyway...
