I finally decided to blank off the blasted EGR on my 300tdi. The reason I haven't done so earlier (have owned the vehicle for 10 years) is because the R380 sits on LT77 mounts, hence the engine is positioned 2 inches further back than it would in an original 300-tdi so I thought that the top intercooler hose would not fit. Anyway, I have now located a kit which comprises of the blanking kit and a stainless steel top hose.

My question is this. What's the allen-key size required to remove the EGR from the exhaust manifold? Is it a 6mm? I don't have that size so I have to buy it. What should I go for? An ordinary L-shaped key or one that fits to a ratchet?
 
Just did mine tonight. As already said it is a 6mm allen key you need and from my own experience you can't get a socket in there as there isn't sufficient room so I found a basic L shaped allen key was the only thing that would sit in the allen bolts squarely. You will need some kind of sleeve to slip over the allen key to gain more leverage as the bolts will be really tight. I also doused mine with WD40 for a couple of nights prviously.

when I removed mine, the bottom bolt undone quite easy but I couldn't shift the top bolt at all. So I got a large hammer and bashed the egr valve anti clockwise to start it off. !!!
 
To save loads of aggro,I would do as James suggests and just blank pipework with metal sheet or other (mine is blanked with twopence piece).Cleaning the inlet manifold though is well worth the effort.
 
Seems like it's not going to be easy! Had a quick go this evening. No joy. Soaked it in wd40 a few times last week. Shall keep soaking daily.
 
Quick update. I found some time to buy a 100mm long socket with a 6mm allen head. Top bolt came undone without too much fuss but bottom bolt wouldn't budge (or rather, the tool slipped inside the damn bolt head). Any tips please?
 
Ok done. Removed the windscreen washer reservoir for access and gave it a hammering with an impact gun. Can't say that I felt any noticeable difference in performance though.
