After 400 miles I am adding 1/2 litre of coolant to the header tank.

The head gasket & radiator were replaced at 100 thou now at 180k.
Cant see any leaks from the hoses.

Which motor?

I too have a minor leak in my TD5 (a cupful in 2000 miles ish), see:

Why not try some rad-weld or similar and see what happens?
