Im thinking 41mm.
Ive pulled the pulley off and the key is spread at the front, the pulley wont go back over it. The pulley must have pulled forward then rubbed the front of the key as it rotated.
I have a spare key, is it completely necessary to take the timing belt cover off to change this key? The parts book says there is nothing in there but an oil seal. I cant see how an oil seal turns over a key, am I missing something?

According to this there are two keys, I would have thought one was for the crankshaft sprocket and the outer was for the pulley, it seems the outer does both sprocket and pulley.

Which seems like a bit of a faff.
it is 41mm but on that size you can get away with 42mm,its the same crank as earlier engines with chain drive so 1 key would hold sprocket the other the pulley but with belt pulley been much wider pulley now covers the outer key by half as well, which is why 200 tdis and tds etc have issues with keys and pulleys

That explains it then, that's a right pain in the bum.

I take it the sprocket it going to be a tight fit and pain to remove? especially over a worn key.

Could you try cleaning the key up a bit with something like a dremmel, obviously making sure any swarf cant fall into the engine. Assuming you are using the 4 puller bolt holes can you try and adapt the puller to work with a slide hammer as that may help?

I don't have a puller, I think the best thing is to get the timing cover off and get a proper look at it.

If you have a bit of metal plate and either 2 or 4 long bolts (6mm I think) you can fashion a puller to use the threads on the pulley

Just read that. Fascinating. It's made me want to take my head off now. I think it says the holes in the timing belt pulley on the crankshaft are 5mm somewhere in Saint V8's write up. He's used bits of 5mm threaded rod and has succeeded in getting the pulley off past butchered woodruff keys, so there is hope for us all yet.

Thanks for the tip re the puller, good stuff.

It seems there are two bolts,

One is obviously longer than the other, any ideas?

Yep, stick yer finger in the 'ole an if you can feel the thread its the short one, if you can't well, its the long one..
